Well got the new water pump in and it is good. But the metal hose from the bottom of the thermostat housing to the top of the water pump housing is leaking at the top of the pipe. It will bolt up fine but then as soon as I have some coolant in there it starts leaking pretty bad. We already replaced the o-rings, and I used some dielectric grease. Still leaking, I'm tempted to use some silicone and just plug the leak.

The o-ring keeps cutting. Youve got to be super careful with that connection. You will probably need 2 or 3 o-rings because it will cut again and again till you get it just right.

X2

Use some fine 600-800 grit sandpaper and make sure the inside is smooth and use a bit of dielectric grease on the o-ring before pushing it in with a twisting motion. You need to be very careful as mentioned when it gets inserted or the o-ring will get cut and coolant will leak as you've seen.

I have just found out the really bad thing about working at a diesel shop. When we get busy my truck goes outside. It is sitting there with the fan off and the pipe that goes from the Thermostat housing to the water pump sitting on a shelf in the shop. We had 5 trucks come in yesterday and another 3 today, and that is on top of the 7 that piled up over the holidays that the shop was closed on. I have a 4th set of the o-rings that showed up today. I think that I am going to take the water pump out again, then get the pipe in there straight, then put the pump back in. I was just hoping that I didn't have to pull the harmonic balancer off again. One of the tech's said "It's like it doesn't want to get fixed", and I'm starting to think that he's right. The truck has been there since Nov 21st.

Can you take that pipe off without pulling the water pump? ...sounds like the techs did. I just did those o rings and could not get the pipe past the pump far enough to pull it down and out. Mine sealed real good, but i used sandpaper and pulled the whole thermostat housing....pump was fairly new so i left it in place. I didn't have the tools to pull the balancer anyway........
Took me all frigging day!

How hard was it for you to get the thermostat housing off?

Not really too bad pulled ps pump, alt and brackets, moved ac aside and pulled all brackets wires etc. There are 2 gaskets you need...plus all the o rings fan blade wp etc stay in place. I only did it this way because of a hose I had a hard time getting to. Maybe the other guys who do this for a living will chime in, probably pulling the pump is easier, but the way i did it prevented you from cutting the oring up top. The bottom (small one) was the one i worried about.......good thread sorry you are having all these problems. I just looked at the parts pictures on Chevy Parts - GM Parts - Genuine OEM GM Parts Dealer to find out where all the bolts were

My truck went into the shop Nov. 21st. I JUST got it home this afternoon Jan 19th.

So after extensive research and calling a couple other diesel shops who actually work on Duramax. I found that taking the water pump back out, or taking the thermostat housing off was unnecessary. So after 8 0-rings. Yes 8. We used a injector o-ring from a 6.0L Powerstroke and that seemed to do the trick. Put it all back together, let it run for 30 minutes, then drove 12 miles home at 65mph, let it run for another 10 minutes, shut it off for 10 minutes then started it back up, no problems. Now it's just a waiting game to get the EFI Live put in with the custom tunes. The shop has all the software but we are going to build our own tunes which will take some time. And I have to buy the AutoCal and DSP5 switch.

After driving the truck for about 20 more miles to go to lunch and to my second job I noticed that it was leaking fuel from the PCV valve again. Which means that one of the injectors on the drivers side is still messing up. So on Monday I get to spend another long day at work tearing it down. But, I have no coolant leak. So at least that is fixed.
