Then I guess added friction area on C2, C3 with additional line pressure, address the issue from both ends.

After doing that, when does the TC become an issue? Does it just fail?

it doesnt just fail, its not common to see a failed t/c. its usually from high hp that fails it. it would be a better idea to upgrade to a stronger t/c like the suncoast.

Thanks Andrew. Would a 500 HP dmax fail the stock TC quickly?

i am not certain about that, since i'm also still learning about the allison tranny's designs internally. i'm sure allisondan can explain that one. most t/c are designed to handle a certain amount of power not much more than what it is designed for. thats a reason why suncoast recommends a new t/c. i think 500 hp could kill a stock torque converter easily. most likely a high chance of ballooning it.
